Step 1: Choose the Material

The first step of any cosplay build is to decide what the costume will be made out of. There are many options available, but we advise looking at some basic rules before making any decisions:

1. Use a material that will easily allow someone to see out of it. Unless you are going for an imposing-looking mask, most masks will require the wearer to be able to see through them.

2. Make sure whoever’s face shape your base mask is designed around can fit into it comfortably. Nothing kills a costume faster than an ill-fitting mask that slips around.

3. Match the material to the character. For example, a leather Iron Man face mask will look ridiculous on a cowboy, so discretion is needed when picking your base design.

4. A pencil for lining up the pattern with the object you traced around

5. Scissors for cutting out your pattern(or using them to cut apart further a paper mache mask)

6. Colored paper, fabric, or paint. Use any of these to decorate your mask if you’d like

7. Duct tape for fixing cracks in your paper mache mask or holding it together while you let the glue dry

What Foam Is Used for Cosplay?

Foam is an ideal medium for making masks in cosplay because it is easy to shape and detail. Foam comes in a variety of thicknesses, colors, and types that can be easily cut with an x-acto knife or other hobby knife, sanded down using sandpaper or various grits of wire wool, heated with a heat gun to give it the curve of human facial features, and dyed with acrylic paints. Often it is glued together with strong glues such as Gorilla Glue or Liquid Nails.
